DPF/FAP: complete guide to symptoms, regeneration, cleaning and costs

The DPF (Diesel Particulate Filter, called FAP in French and Italian) traps soot in modern diesels. It cleans itself by burning it (regeneration); when it cannot, a forced regeneration, professional cleaning and, only in the worst cases, replacement are needed. This guide covers it all: how it works, the symptoms, the solutions and the costs.

How the particulate filter works

The filter is a ceramic monolith with alternately blocked channels: gases pass through the porous walls and soot particles are trapped. As it builds up, the control unit detects the pressure rise between inlet and outlet (differential pressure sensor) and calculates the load. When needed it starts the regeneration: with a post-injection of fuel it takes the exhaust to 550-650 °C and the soot burns, turning into CO₂. The process is described in detail in DPF regeneration in progress.

There are two different residues, and the distinction decides the solution: soot (burns off in regeneration) and ash (comes from oil and additives, does not burn and is removed only by washing the filter).

Types of regeneration compared

TypeWhen it happensHow you notice
PassiveDriving at sustained speed, when the exhaust is already hot enoughYou do not notice
ActiveThe control unit steps in with post-injection when filter load passes a thresholdHigh idle, fan, acrid smell, higher instantaneous consumption
Forced (static)In the workshop, with the diagnostic tool, when the car cannot do it aloneThe technician monitors temperatures and load in real time

Symptoms of a clogged filter

  • DPF/FAP light steady or flashing
  • Loss of power or limp mode (limp mode)
  • Regenerations ever more frequent or never finishing
  • Rising consumption, fan always on
  • Oil level rising (fuel mixing with the oil)
  • Dark smoke, acrid smell from the exhaust

Why it clogs

CauseWhy it matters
Short city tripsThe exhaust does not reach temperature, regeneration is not completed
Dirty EGR valveDirtier combustion, more soot (see the EGR guide)
Out-of-tolerance injectorsFuel burned poorly, excess soot
Faulty sensorsDifferential pressure or exhaust temperatures distort the load calculation
Unsuitable oilAdditives leave ash in the filter
Interrupted regenerationsRepeated switching off leaves soot in the filter

Solutions: from lightest to heaviest

  1. Open-road run of 20-30 minutes above 2,000 rpm, if the light is not yet steady.
  2. Forced regeneration in diagnosis: the technician starts the cycle and monitors temperatures and load.
  3. Professional cleaning of the removed filter, with washing that also removes ash.
  4. Fixing upstream causes: EGR, injectors, sensors, oil.
  5. Replacement with an approved part, only if the filter is damaged.

Indicative costs

WorkIndicative cost
Forced regeneration€60-150
Professional cleaning€150-350
Aftermarket replacement€600-1,200
Original replacement€1,000-2,500 and over

Detail, with the cases where one route or the other pays, is in how much DPF cleaning costs.

If the DPF light comes on: step by step

  1. Do not switch off the engine straight away: if a regeneration is in progress, let it finish.
  2. As soon as possible do a 20-30 minute open-road run above 2,000 rpm, with no stops.
  3. If the light stays steady or power is limited, stop safely and do not insist with repeated starting attempts.
  4. Have the codes read in a workshop: filter load and sensors say whether regeneration, cleaning or something else is needed.
  5. Ask them to check EGR, injectors and oil level too, which may have caused the problem.

How to prevent it

  • Regular open-road trips, avoiding using the car only for short journeys
  • Oil with the "low SAPS" spec indicated by the manufacturer and on-time changes
  • Do not switch off during a regeneration
  • Check EGR and injectors at the first signs
  • Diagnosis when regenerations become more frequent

What the law says

The particulate filter is an approved emission control device: removing or disabling it is not permitted on vehicles driven on the road and exposes you to penalties, besides failing the inspection. Removal and disabling concern only competition, off-road or export vehicles. On a road car the solution is to clean and, if necessary, replace with an approved part.

How MasterTuning helps

We read the real values of the control unit, not just the code: that is the difference between finding the faulty component and replacing parts by trial and error. After the repair we clear the error and check that it does not come back. Find the nearest centre or contact us.

Frequently asked questions

What is a DPF or FAP?

It is the particulate filter of modern diesel engines: it traps soot from the exhaust gases and burns it periodically with regeneration. FAP is the French abbreviation (Filtre À Particules), DPF the English one.

How do I know the DPF is clogged?

DPF light on, loss of power, frequent regenerations, rising consumption. Confirmation comes in diagnosis by reading the filter load.

How much does it cost to clean a DPF?

Forced regeneration €60-150; professional cleaning €150-350; replacement from €600-800 to over €2,000 on premium models.

Can the DPF be removed?

Not on road vehicles: it is forbidden and brings penalties and a failed inspection. It is allowed only for competition, off-road or export vehicles.

How often does the FAP regenerate?

From a few hundred to over a thousand kilometres, depending on use. A sudden rise in frequency signals an upstream problem or a filter that is saturating.

What is the difference between soot and ash?

Soot burns off with regeneration; ash (residue of oil and additives) does not, and is removed only by washing the removed filter.

What oil does an engine with a DPF need?

The one specified by the manufacturer, normally low-ash (low SAPS, ACEA C specs). The wrong oil speeds up ash build-up.
