The EGR (Exhaust Gas Recirculation) valve sends part of the exhaust gas back into the intake to reduce nitrogen oxides. Over time it fouls with soot and sticks: rough idle, loss of power, smoke and a clogging DPF are the classic symptoms.
What it does and how it works
Combustion at high temperature produces nitrogen oxides (NOx). Recirculating exhaust gas lowers combustion temperature and therefore NOx. The valve is controlled by the control unit according to revs and load and can be pneumatic (vacuum) or electric; it is often accompanied by an EGR cooler that cools the gas and a throttle that regulates the vacuum.
Because the recirculated gases contain soot, deposits form over time in the valve, cooler and intake manifold: this is physiological wear, accelerated by short trips, unsuitable fuel and oil.
Types of EGR system
| Type | Where it takes gas from | Notes |
|---|---|---|
| High pressure (HP) | Upstream of the turbine | The most common, very hot and dirty gas: needs a cooler |
| Low pressure (LP) | Downstream of the particulate filter | Cleaner gas, longer circuit, fewer deposits |
| Dual circuit | Both | On the most recent engines, combined strategies |
Symptoms of a dirty or faulty EGR
- Rough idle, vibration, sometimes stalling
- Loss of power, jerking, limp mode
- Black smoke and rising consumption
- More frequent DPF regenerations
- Check engine light

Most frequent error codes
| Code | Short meaning |
|---|---|
| P0401 | EGR flow insufficient |
| P0402 | EGR flow excessive |
| P0403 | EGR valve control circuit |
| P0404 | EGR circuit performance out of range |
Clean or replace
- Cleaning: if the valve is only coated and the actuator works. It is removed, cleaned and the manifold checked.
- Replacement: with a faulty electric actuator, damaged seat or deformed body.
- EGR cooler: if blocked or leaking coolant, it is replaced; it is a hidden cause of coolant loss.
Do-it-yourself cleaning: what you can and cannot do
Removing the valve and cleaning it with a specific product is within reach of an equipped mechanic; doing it at home without the following adaptation routine risks the valve not being recognised and the error coming back. Avoid spraying into the intake with the engine running (it can damage turbo and sensors) and never immerse a valve with an electric actuator.
Indicative costs
| Work | Indicative cost |
|---|---|
| Valve cleaning (and manifold) | €100-250 |
| New valve (part) | €150-500 |
| Labour and adaptation in diagnosis | 1-3 hours |
| EGR cooler | €200-600 (by model) |
Figures are indicative market ranges, useful for orientation: the real cost depends on model, engine, parts chosen and labour hours. For an exact quote we need the vehicle registration number.
Disabling the EGR: what the law says
The EGR valve is part of the approved emission control system. Disabling it is not permitted on road vehicles: the modification invalidates the environmental approval and fails the inspection. It is allowed only for competition, off-road or export vehicles. On the road the solution is to clean or replace.
How MasterTuning helps
We read the real values of the control unit, not just the code: that is the difference between finding the faulty component and replacing parts by trial and error. After the repair we clear the error and check that it does not come back. Find the nearest centre or contact us.

Frequently asked questions
What is the EGR valve for?
To recirculate part of the exhaust gas into the intake to lower combustion temperature and reduce nitrogen oxides (NOx).
How do I know the EGR valve is dirty?
Rough idle, loss of power, black smoke, more frequent DPF regenerations and codes such as P0401/P0402. Diagnosis confirms the actual flow.
How much does it cost to clean or replace the EGR?
Cleaning €100-250; a new valve €150-500 plus labour and adaptation.
Can the EGR be removed?
Not on road vehicles: it invalidates approval and fails the inspection. It is allowed only for off-road, competition or export use.
Does a dirty EGR damage the DPF?
Yes: it worsens combustion, increases soot and clogs the particulate filter faster.
How often should it be cleaned?
There is no fixed interval. With mostly urban use deposits form faster; it is worth checking when the first symptoms appear.
